I just ran OCCT stress test, and here are my results.

The temp in my room is around 75F during the day. As you can see from the link to my case, I have a side panel 120mm fan and a back 120mm fan. The reason I bought the Zalman was for overclocking my e6400. But obviously with these temps overclocking isn't happening.
I have a few ideas to try and lower those temps including: Air Conditioning (obviously to lower ambient temps), reseating the Zalman for the third time, lapping the heatsink, and/or buying new case fans.
What do you guys think is the biggest culprit for such high temps, especially on full load? Any suggestions would be greatly appreciated.

Are you using Arctic Silver Thermalpaste? The problem looks to be poor airflow. The case doesn't have much air intake.
do you have a fan in the front of that ? i can't tell if there's an intake fan from the pictures. also the side pannel is intake and the back set to exhaust right ? the cnps 9500 is blowing towards the rear exhaust ? if the aboves are yes, then maybe you just set the heatsink bad, take it off, clean up all the thermogump and as cleffy said grab a tube of AS5 and reset the heatsink. bad sets happen occasionally.

Yea I am using AS5. I have seated the heatsink twice now with the same result.
I am wondering if maybe my heatsink is badly concave/convex, and if lapping would help. I may not have used enough AS5 to have good contact if this is the case. I will check how flat my heatsink is with a razor blade once I get more feedback from you guys.
The side fan is intake, and the back exhaust. I was thinking maybe another intake in the front might help, but not enough to make a huge difference since most of the air will just be blowing on my HDD cage.

The problem is most likely the case. The cooler is one of the best coolers, the paste is one of the best pastes, the processor is usually good on heat. However, you only have 1 source for Air Intake in a mid-Tower. The Zalman 9500 looks to be best cooled by a front to back airflow. It isn't the top down design.
I wouldn't suggest lapping. Unless you do an excessively good job and maybe use precision machinery, you can potentially make the contact area worse. It really depends on the cooler since some don't do a good job with smoothing, while others do an exceptional job.
Guess I can grab another 120mm intake fan for the front and see if that helps.
Ordered a new air conditioner for my room, which will cool it down about 25-30F. That should help some as well.

download and install this. its more acurate
I don't think its accurate or else I would be a cooling master with my 16c temps and the processor not getting killed from condensation.
It could be not enough, too much or poorly spread thermal paste. Another reason may be airflow or could be the heatsink needs to be remounted/adjusted for proper contact.
I am thinking about ordering a couple of these. One to replace the exhaust fan in the back, and one for the front of the case.

I don't care about noise, long as my case is cool that is all I care about. Are there actual exhaust and intake fans, or does everyone just use whatever they get, and flip some over for exhaust?

do your temps drop when you run it without the side panel on ?
before you do too much fan swapping do that and see. also to make life a little easier just grab one from radio shack or something and mount it in the front bracket of that case. you'll probably see a considerable improvement in doing that alone.
i'm fan obsessed have cut many a case with my trusty dremil in order to add a new intake here or a blowhole there. if that was my case, i'd get that front fan running, cut a blowhole into the top and add one of http://www.coolerguys.com/840556068273.html to the empty drive bays.

I have same problem. My cpu temperature img.photobucket.com/albums/v11/mickey234/untitled-2.jpg
same as yours. And i am using Asus Arctic square for cooling.
My case is Antec 300 and i have already filled 3 out of 5 spots for Fans. One on the top, one on rear and one on side panel. Still my CPU is running hot. Any suggestions? did you solve your problem?
Still having the same problem.
I tried leaving the side panel off, maybe made 1c difference in temps. But then it is also hot as hell in my room during the day. I have a new air conditioner ordered, and will have it Tuesday. If I check temps after putting that in, and I am still 55c+ under full load I will be buying this:
http://www.newegg.com/Product/Product.aspx?Item=N82E16811129021
And if temps are still too high for my liking, I will try lapping my Zalman, and maybe even my heatspreader if I am feeling froggy at the time. I am just really disappointed in not being able to oc after buying nice oc'ing components.

How are your fans situated in the current case?
Do you have a front case fan and is it sucking air into the case?
Rear fan blowing out?
How big are the case fans? RPMs?
Edit: Ok, your using the same fan I am, you have the fan facing the front of the case?
The way I have my airflow setup is a fan on the front of the case (120mm) sucking air in straight to the CPU fan, with another 120mm fan directly behind the CPU blowing air out of the case. There is a fan on the side panel (standard 60mm) blowing air air out as well (Sits right above the CPU fan)
Im running a Core Duo E6600 Oc'd to 3.9ghz with a load temp of 45C, idle temp of 32C.

I don't have a fan for the front yet, and the rear fan is blowing out, but it's a pretty crappy fan. Can't even feel air coming out of the back.
Oh and which direction is the fan supposed to be facing on the Zalman? I have it facing the rear fan, is that correct?

The CPU fan should be toward the front of the case. Basically the way you have it, the 2 fans are fighting each other. Turn the heatsink around so the fan is toward the fron of the case.
As you have it now:
Back fan CPU Fan Front of case
<-[] 'No Air Flow' ->[] ( ) |
'<-' is the direction of air flow from the fan
[] is the fan
( ) is the non fan side of the CPU heatsink fan.
How you should have it:
Back Fan CPU Fan Front of Case
<-[] 'Good air flow ( )[] <- |
<-[] 'Best Air Flow' ( )[]<- []<-
edit: One thing I forgot to mention. When applying Arctic Silver, be sure its a very thin layer (use a credit card to apply it). Too much can effect its cooling.
Also, let me know if you have a positive change or not.

Found something interesting. Check it here. www.techpowerup.com/realtemp/docs.php.
Now check the temperature of your CPU again with www.techpowerup.com/realtemp/ software and see the difference. My cpu temperature is back to normal.
Compare it with both OCCT and Core temp. They actually don't show the accurate temperatures.
I have a good feeling that Realtemp is the one not showing accurate temps. I know for sure 100% that my cores aren't 28c idle like Realtemp says. I would believe 35c, but 28c isn't believeable. Not when my heatsink is on backwards, and the 1 intake and 1 exhaust fan in my case are both really crappy.

Actually its the other way around. My temperature is back to normal between 30 to 40 C with real temp. You are using a nice heat sink. Don"t be surprised if you are getting 28C.
